I've had a Model 544 for some years. Cylinder throats are .4285 and barrel groove diameter .429. I shoot the same loads in it that I do in my 1905 Colt Frontier Six Shooter and 1920 Colt New Service. Accurate 43-206H "stump-nosed" semi-wadcutter and 6 grains of Bullseye for 900 fps. I use 1 to 30 tin-lead from Roto Metals and size bullets to .430 for all and the same load is also accurate and feeds well in my El Tigre levergun. Velocity approximates pre-WW2 era factory ammunition, but grouping is better. There is absolutely no need to hot-rod the .44-40 unless you plan is to turn a rare collectible gun into an expensive paperweight.
Can't speak to the heat treatment other than to say with standard pressure loads my gun has not developed cylinder end-shake or gone out of time.

Long a fan of the round and 5" N frames. My avatar is a 26-1 GSP .45 Colt and one of my best shooters. Thought many times about the 544 but never pulled the trigger, but do have a really nice shooting Colt SAA in .44-40 and its a great shooter. Have a Chiappa 92 SRC for the rifle side of it.
